Technician troubleshooting concrete batching plant control system

Every concrete batching plant operator encounters problems. The difference between a 30-minute fix and a 3-day shutdown is knowing where to look first. This troubleshooting guide covers the 10 most common concrete batching plant problems, their root causes, and step-by-step solutions.

Problem 1: Inaccurate Material Weighing

鈿栵笍 Inaccurate Weighing

Symptom: Concrete consistently shows incorrect slump, or material percentages are off from the mix design.
Causes:
Solutions:
  1. Check for physical contact between the weigh hopper and surrounding structure
  2. Clean the weigh hopper of all material buildup
  3. Perform a zero calibration, then a span calibration with test weights
  4. Check load cell junction box for moisture 鈥?dry with compressed air if needed
  5. If error persists, test each load cell individually to find the faulty one

Problem 2: Mixer Motor Overload / Tripping

鈿?Mixer Motor Trips

Symptom: Mixer motor thermal overload relay trips during mixing, especially with stiff mixes.
Causes:
Solutions:
  1. Check blade-to-liner gap 鈥?adjust if less than 3 mm or more than 8 mm
  2. Verify mix design proportions 鈥?reduce aggregate if needed
  3. Measure voltage at motor terminals during operation 鈥?voltage drop should not exceed 5%
  4. Check for concrete buildup inside the mixer 鈥?chip out if present
  5. Inspect motor bearings 鈥?listen for grinding noise; replace if worn

Problem 3: Slow or Incomplete Mixer Discharge

馃攧 Slow Discharge

Symptom: Concrete takes too long to discharge from the mixer, or the discharge gate jams partially open.
Causes:
Solutions:
  1. Check air pressure at the cylinder 鈥?should be 0.6鈥?.8 MPa
  2. Clean hardened concrete from gate and sealing surfaces
  3. Check cylinder rod for scoring or bending 鈥?replace if damaged
  4. Adjust gate track alignment if it binds

Problem 4: Cement Silo Bridging / Arching

馃彈锔?Silo Bridging

Symptom: Cement stops flowing from the silo even though the silo is not empty. The auger runs but no cement comes out.
Causes:
Solutions:
  1. Tap the silo cone with a rubber mallet (never steel 鈥?can damage the silo)
  2. Activate the aeration system if equipped
  3. Use a vibrator on the silo cone (if available)
  4. If bridging persists, the silo may need internal inspection and cleaning
  5. Prevention: always use cement within 2鈥? weeks of delivery and check air filter/dryer function

Problem 5: Conveyor Belt Slippage or Misalignment

鈿欙笍 Belt Slippage

Symptom: Belt slips on the drive pulley, material spills off the sides, or the belt tracks to one side.
Causes:
Solutions:
  1. Adjust belt tension 鈥?2鈥?% sag between idlers is correct
  2. Clean the drive pulley surface and check lagging condition
  3. Clean all return rollers and idlers of material buildup
  4. Adjust tracking rollers to center the belt
  5. Ensure the feed chute deposits material centered on the belt

Problem 6: PLC / Control System Freezes or Shows Errors

馃捇 PLC Errors

Symptom: Touchscreen unresponsive, PLC fault light on, or the system shows unexplained alarms.
Causes:
Solutions:
  1. Check cabinet temperature 鈥?install additional ventilation if over 40掳C
  2. Clean cabinet with compressed air 鈥?dust causes static interference
  3. Tighten all terminal connections and check cable shielding
  4. Restart the PLC 鈥?if the error returns, restore from the last backup
  5. Check all sensor connections 鈥?a faulty proximity sensor can lock up the PLC

Problem 7: Water Dosing Inaccuracy

馃挧 Water Meter Issues

Symptom: Concrete too wet or too dry. Water/cement ratio varies batch to batch.
Causes:
Solutions:
  1. Calibrate the water flow meter against a known volume
  2. Clean water line filters and spray nozzles
  3. Verify aggregate moisture sensors are working
  4. Install a pressure regulator on the water line if pressure varies
